Starter Motor Problem

I have a 2003 90HP 2 stroke. Sometimes when I turn the key I get nothing but the solenoid click.
however if I just to the starter motor gear by hand it will then start using the key. This happens intermittently. Can you please offer some advise
 
Bad connection somewhere. Try removing, cleaning, lubing (with electrolytic grease) and reassembling each connection.

Take starter apart and clean and check brushes and springs as sounds like they are dirty/worn or lost tension.
 
do you have a multi meter and know how to use it?a fully charged battery battery should read 12.7 volts...when you start to engage the starter the voltage between ground and the starter positive post should read in the 10.5 range... if it reads less verify that the battery itself reads at least that ..if its much lower the suspect the battery..if there is a difference between the battery post and the starter post(while trying to engage the starter then you have a voltage drop in the wiring as jeff suggests...dont forget the ground side of the battery wiring or connection can also cause this failure...
 
if all the above checks out and you have the 10.5 volts on the starter post then you have a starter problem... i would try a couple drops of oil on the shaft(no more than that) before tore into it..
 
Thankyou for your help I checked the volts at the starter post which is 12.3.
is it much of a job to pull the starter apart?
 
i would either tear the starter down or take it to a starter repair place and let them check it out...you may have dirty commutator or bad brushes....its important not to overoil a starter shaft...
 
I found the problem it was 2 of the brushes they were pushed in flush and
had no spring load/travel so I took them out and rubbed them with some fine grade abrasive paper
and they now move freely.The engine has only done 60 hours, it look to me as if it was a manufacturing problem
as the brushes were really tight. Once I levered them out if I pushed them back in they would stay there. Only 2 of the 4
