quick question: is it weird that an exhaust mainifold Boot suddenly gets a 1/2" hole in it?

This is a quite used "project" 1989-ish 305 engine, 280 VP outdrive.
I started it today, and suddenly a fair amount of smoky exhaust and water squirting in the bilge.

Shut it down, got in there to look around; discover a hole right in the middle body of the starboard manifold Boot.
I could stick my little finger in there. A little flap of rubber adjacent to the hole -- like it had been shot,- not even a crack.

Is this sort of common in older projects?

Older project or not....... it may be common if/when the seawater supply is lacking. In other words....... your cooling system was not receiving enough cooling water in the area of the exhaust elbow-to-Y-pipe connection! (i.e., the 95mm soft wall hose)
Hot exhaust gasses have blistered the interior of the 95mm soft wall exhaust coupler. It may not have occurred all at one time..... it may have been accumulating!
None-the-less, that is likely what happened, and they will need to be replaced.

With the exhaust system warm, crack the bolts that secure the elbow to the manifold.
Let it cool down, and then remove the elbows.

DO NOT buy OEM 95mm couplers. They are too short!
Instead, order two sections of 95mm soft wall exhaust hose in lengths that are 2" longer than the OEM.
You will see why when you take things apart!

You will need to order this from a company who specializes in Marine Exhaust hose, and likely they will need to bring it in.

By the way.... further down the exhaust system you will have an exhaust bellows. Check this part as well!
