I have some broken bolts and need some direction on what I need to repair. the bolts that attach the crank case to the exhaust housing through the housing adapter have sheared off and I have water shooting up in to the housing cover. Any help on where to start with this would be appreciated.

"http://www.nichols.nu/tip009.htm Wade..read this...i have used a removal tool that i bought off the web years ago...unfortunately i do not have it with me at the moment..the principal is the same..there are 2 parts to the operation and the tool set has a total of 4 parts...2 for smaller and 2 for larger screws or bolts..you take one tool and actually drill a slightly beveled hole into the broken bolt..you may have to center punch to get the bit to hold at the center of the bolt..the depth of the hole is included in the instructions that come with the set but it dont really matter if you go too deep.then you take the other tool of the same size and put in your drill..reverse rotation of the drill.you need a variable speed drill..this tool is designed to act like a strong tap..it will eat into the hole and actually cut threads for itself as it goes in..at some point it will quit cutting and put backwards pressure and start turning the broken bolt backward...when doing all this you have to keep pressure on the drill...i have only used this tool twice but both times it worked like a dream..actually suprised me..it may not be a bad idea to get as much liquid wrench as you can into the broken bolt threads and let soak over night...if you have a hi torque drill then be careful that you dont twist your wrist when the removal tool stops cutting its way into the bolt and starts trying to reverse it..good luck...Carl"

"The reason no one has answere

"The reason no one has answered is because we are all afraid to. Getting the powerhead bolts out after breaking one or more is a miserable task. I don't think anyone really has a great way of fixing this. If you have never done this before, you need to realize that the bolts go from the bottom of the exhaust housing all the way up to the bottom of the powerhead casting. The housings that they pass through typically get totally loaded with salt and corrosion. The key is to not break them in the first place. Using lots of heat on the castings that the bolts pass through prior to removal is key. A light touch on the wrench is also important. Don't take this the wrong way, sometimes it is just unavoidable no matter how careful you are. Some of the tricks include drilling a hole through the exhaust housing, at a right angle to the bolt, and drilling through most of the broken bolt, thus freeing the powerhead. Even if successful, you then must have the hole that you drilled through the exhaust housing repaired. I have heard that some have had to actually destroy the exhaust housing casting to remove the powerhead. Might not be a bad idea, if you can line up a decent used replacement midsection at a good price. The only other advice not offered is the use of a decent machine shop. They have cool, interesting, expensive tools like carbide bits that can drill stainless that the average Joe does not. Good luck with this."

"I have also used the bolt rem

"I have also used the bolt remover Carl spoke of with success in the past. Be careful not to put too much pressure on it or you can actually crack the casing. (done that too). Patience, liquid wrench, and heat are your friends. Good luck."
