"I have used my 04 Suzuki DF140 for about 2 hours (second owner). It has about 420 hours on it. Motor has been dealer maintained with all records. Last week 3/25/07 I hooked up rabbit ears to start motor for first time this season and noticed water coming out from under plastic cover just above lower unit. After removing cover halves (same ones that are removed on starboard side for oil filter change) I found a crack in housing about an inch long on the port side. Dealer has motor now and have not heard anything from them as of 3/31/07. Motor used 2 hours last season and then flushed with fresh water through rabbit ears then winterized per manual specs. After talking to mechanic friend he states it could be poor casting, vibration or corrosion with the latter caused by previous owner not flushing bottom half of motor due to leaving it in water at marina. If anyone has a similiar problem please let me know. Thanks"
