"Well, all that work and I was wiping down my lower unit and found a small crack on the side of the gear housing just in front of the water inlets. What are the options with a cracked gearcase? Can it be welded or can I glob some Permatex over it? Or is replacement the only sure fire way of making sure it doesn't leak?"

It depends on the ex

It depends on the exact position of the crack.

If it is just the wall of the water passage, it is not a big problem.

If it is in the part of the gearcase where the gears and driveshaft are (you should notice some oil leaking from the crack), it must be repaired. It can be welded, but you probaly have to take the gearcase completely apart to do this.

"ya, it's right on the side where the gears are and when I filled the gear case back up it came leaking out. Anyway, I will look for a welder in the area and see what he can do for me.
