    1991 is the first year for Gen 2 going into production. I had a 1991 Sea Ray that had (by serial number) one of the last gen 1 drives made, assuming the engine was made in 1990. Serial OD 469859 and up is Gen 2 if the OP can read the serial number

    go down in pitch about 2" from what you were running with the 1.98. The 1.84 has less gear reduction so you need a lower pitch prop to try and compensate. Issue will be if yo were already running a 15" or 17" prop you may run out of available pitches . If you were running a 19" drop to a 17"...

    I always talk nicely to my bearing before install.... Seriously to OP removal all the old grease you can, if solid it may be sign of water intrusion... Spin the bearing while you grease it to expel all the old grease whip off any excess in there as that can insulate the bearing. Be happy...

    Hard to tell from here, by irregularity’s what do you mean rough? I usually grease mine while idling on the muffs to get grease through out the bearing. Would think no it doesn’t need replacement but you want to turn it while greasing to make sure fresh grease gets in

    Very common for welding shops or prop shops to tig these back togther on the boat with out disassembly. Ditch the hydrofoil. That’s why it broke.

    Do you mean a marine 5.0 TBI on a 5.7 or a truck TBI? Do not use anything electrical or fuel related from automotive or truck application. Marine rated componenets are required for fuel and electrical systems.

    RPMs drop then raise when going into gear

    Unless you can hear which one is noisy no remove the belt check and see what doesn’t spin freely. Can also be rust on the pulleys.

    Not sure that would bother me that much, would be more concerned about the squeaking. What do the volts do when you see this happen do they drop? Assume the captains call draws some current? Is the noise a rough alternator?
